Based on our experience we have selected a 3Pass, WH Boiler with Uptake, Downtake and Horizontal Convection Section. To avoid corrossion due to condensation of SO2-SO3 gases, we have selected Boiler operating pressure of 40bar to keep the tube metal temperature above Acid Dew point. Boiler casing with Hoppers, Evaporator Banks with Rapping Devices, Uptake & Downtake with complex circuit offer high resistance / pressure drop on water side. Further, the water circuits are not similar, hence pressure drops will be different. Also some of the heating surfaces in higher temperature zone generates more steam than the heating surfaces in lower temperature zone. It is also common that the off gas flow- rates- temperature are fluctuation during start-up, normal operation, upset conditions, etc.    

Hence for safe and efficient operation, we have selected forced circulation. Off gases  from Smelter containing dust and molten lead particle enter the WH Boiler, directly connected    to Furnace flange. It is common in Uptake Furnace splashing of molten particles into WH Boiler. It is also possible that the dust will form into slag. Molten particle and slag will stick to  Boiler surfaces, causing accretions. To overcome these difficulties, we will adopt the following solution :
 
  • An Uptake, as 1st pass, without transition / change in cross section, as a radiant heating surface, to enable accretions / molten particle to fall back into Furnace and cool the    gases upto critical temperature to avoid slagging of dust in 2nd pass.

  • A Downtake, as 2nd pass, as radiant heating surface, to enable accretion to fall back into Radiant Section and cooling of off gases upto safe temperature.

  • A Convection Section with large radiant zone (without tubular heating surfaces), followed by Tubular Heating Surface as Evaporators.  To keep the heating surfaces clean and minimise fouling, we will adopt the following ONLINE Mechanical Cleaning Devices.

  • Uptake - Spring loaded Hammers at ideal locations.

  • Downtake - Spring loaded Hammers at ideal locations.

  • Boiler Casing - Spring loaded Hammers at ideal locations.

  • Evaporator - Pneumatic Rapping Devices.

  • Special Areas - Pneumatic Vibrators in the intersection of Uptake.

  • Downtake since enough space is not available to install.

  • Hammers.

Inspite of extreme precautions taken by installing, large numbers of Spring Loaded Hammers, Rapping Devices and Vibrators, accretions / agglomerations will take place. For manual removal of accretions / agglomerations, we have considered large MHs in Uptake, Downtake, Radiant Section of Boiler Casing and normal size MHs in Hoppers of Convection Section of Boiler Casing.
